What is a Flow Formed Wheel?

Not all UTV wheels are built the same way. Valor Offroad deliberately uses different manufacturing methods across their product lineup, selecting whichever process best suits the application — because the right technique makes all the difference in the final product.
Flow forming is an advanced production method that bridges the gap between traditional cast aluminum wheels and fully forged ones, delivering the strength and precision of forging at a more efficient cost. Hydraulic rollers press against the inner rim under significant force, driving the aluminum into a steel tool. Rather than relying on a large volume of material poured into a mold, flow forming stretches a smaller amount of aluminum along the tool to build out the rear barrel — less material, better output.
The Process
- Cast the face. The wheel face — spokes, center section, and outer lip — is produced via low-pressure die-casting. The rear barrel is intentionally left unformed at this stage.
- Heat and roll the barrel. The rear barrel is brought up to temperature and hydraulic rollers apply steady, even pressure, pushing the softened aluminum outward against a rotating drum die along a precise programmed path.
- Finish to spec. The rollers continue until the barrel reaches its final specified width, finishing with the formation of the rear lip.
The result is measurably better than conventional casting alone — tighter tolerances, a cleaner surface finish, greater hardness, and less material waste throughout the process.
Why Grain Structure Matters
When a wheel is cast conventionally, molten aluminum is poured into a mold and left to solidify. During cooling, it forms microscopic structures that eventually become grains — but these grains develop without any order, varying in size and orientation. The gaps between them create tiny voids throughout the material, which are weak points that undermine the wheel's ability to absorb impacts or hold up under repeated stress.
Flow forming addresses this directly. As the hydraulic rollers work the aluminum, they reorganize its internal grain structure — aligning and elongating the grains in the direction of forming. That alignment is what gives flow-formed wheels their structural edge. A material with directional grain flow handles stress and fatigue far more effectively than one with a random, unorganized structure, making the finished wheel genuinely tougher — not just shaped differently.
